From Lab to Commercial Scale: Building a Compliant ODF Manufacturing Line
How to avoid common scale-up failures and build a robust ODF system from the start.
Why Scale-Up Fails in ODF Manufacturing
Many ODF projects fail between pilot trials and GMP production. Reasons include poorly transferable process parameters, inconsistent drying conditions, and equipment not designed for scale. A successful scale-up strategy should address:
- Formula transferability: maintain film integrity at different speeds
- Drying consistency: ensure reproducible heat and airflow conditions
- Batch documentation: support CFR Part 11 and GMP traceability
- Operator safety and process validation
Our Recommended Line Architecture
The following line design supports R&D through to full-scale production:
- Pilot Liquid System (30–100L): Validate formulations with precise temperature and shear control
- MJ150-L Pilot Coater: Mimics industrial logic with real-time control and GMP output
- MJ150 Industrial Coater: Supports 24/7 output with adjustable speed and tension logic
- MJF180 Cutter & Packer: Inline slitting, sealing, inspection, and batch record generation
Each module is designed to align with production requirements across pharma, nutraceuticals, and export markets.
Thermal Control Without Multi-Zone Heating
Unlike complex multi-zone heating systems, our drying tunnel leverages a natural hot air gradient — hotter near the inlet, cooler near the exit. This creates a smooth drying curve that minimizes delamination and energy waste, while achieving:
- Stable moisture profiles across film length
- Consistent adhesion between multi-layers
- Energy-efficient drying with reduced heat loss
Proven Results
One of our clients transitioned from manual batch casting to a fully automated GMP line in under 90 days. Key achievements included:
- Throughput increased by 5x with 95% batch yield
- Zero delamination across multilayer ODFs
- Achieved regulatory filing requirements (GMP + Part 11)
